Digital Conformer and Formillion Files for Hat Making

These digital files are for hatters, hobbyists, and makers who want to print their own conformer and formillion set instead of buying a finished physical tool.

A conformer and formillion are useful because hat sizing is not just about circumference. A tape measure can tell you the size, but it cannot show the full head shape. Two people can measure the same size and still need different fits. One may be regular oval, another may be long oval, and another may have small shape differences that matter once the hat is worn.

The conformer helps capture the customer’s head shape. The formillion gives you a matching shape to work from when checking fit, adjusting a hat, or building toward a more accurate custom fit.

We designed this set as a more affordable way for small hatters and beginners to add a useful fitting tool to their shop. Original conformers and formillions can be expensive and difficult to find, especially when you are just getting started. These files let you print your own set, replace parts if needed, and build your tool setup at your own pace.

These are digital files only. No physical tool or hardware will be shipped.

You will need access to a 3D printer and basic knowledge of slicing, printing, and assembling printed parts. Because this is a functional tool with moving parts, your final result will depend on your printer, filament, slicer settings, calibration, hardware, and assembly.

PETG is the recommended starting material. It is tough, practical, and more heat resistant than many basic printing materials, which makes it a good choice for shop tools that may be handled regularly and used around steam, moisture, and felt work.

For heavier use, materials such as ASA, ABS, nylon, or polycarbonate may be suitable if your printer is properly set up for them.

Suggested starting settings:

0.2 mm to 0.28 mm layer height
4 to 6 walls
25% to 40% infill
Gyroid, cubic, or grid infill
5 or more top and bottom layers
Print parts in the orientation recommended in the file notes when provided

These settings are only a starting point. Final strength, smoothness, movement, and fit will depend on your printer and setup. Some sanding, cleanup, or light fitting may be needed after printing, especially on moving parts.

Required hardware:

20 × M3 × 50 mm machine screws
20 × M3 × 45 mm machine screws
20 × M3 × 20 mm machine screws
20 × M3 × 10 mm machine screws
40 × standard M3 hex nuts

Socket-head cap screws are recommended, especially if using printed knobs. A few extra screws and nuts are also a good idea in case of lost hardware, print variation, or assembly mistakes.

Screw lengths are approximate and may need to be adjusted based on your individual printer, slicer settings, print tolerances, material choice, hardware style, and final assembly fit. Test-fitting parts before final assembly is recommended.
